Biodiesel production from waste cooking oil

Abstract

Four different continuous process flow sheets for biodiesel production from virgin vegetable oil or waste cooking oil under al­kaline or acidic conditions on a commercial scale were developed. Detailed operating conditions and equipment designs for each process were obtained. A technological assessment of these four processes was carried out to evaluate their technical benefits and limitations. Analysis showed that the alkali-catalyzed process using virgin vegetable oil as the raw material required the fewest and smallest process equipment units but at a higher raw material cost than the other processes. The use of waste cooking oil to produce biodiesel reduced the raw material cost. The acid-catalyzed process using waste cooking oil proved to be technically feasible with less complexity than the alkali-catalyzed process using waste cooking oil, thereby making it a competitive alternative to commercial biodiesel production by the alkali-catalyzed process.

1. Introduction

The American Society for Testing and Materials (ASTM) defines biodiesel fuel as monoalkyl esters of long chain fatty acids derived from a renewable lipid feedstock, such as vegetable oil or animal fat. "Bio" represents its renewable and biological source in con­trast to traditional petroleum-based diesel fuel; "diesel" refers to its use in diesel engines. As an alternative fuel, biodiesel can be used in neat form or mixed with petro­leum-based diesel.

Biodiesel, as an alternative fuel, has many merits. It is derived from a renewable, domestic resource, thereby relieving reliance on petroleum fuel imports. It is biode­gradable and non-toxic. Compared to petroleum-based diesel, biodiesel has a more favorable combustion emission profile, such as low emissions of carbon mon­oxide, particulate matter and unburned hydrocarbons. Carbon dioxide produced by combustion of biodiesel can be recycled by photosynthesis, thereby minimizing the impact of biodiesel combustion on the greenhouse effect (Korbitz, 1999; Agarwal and Das, 2001). Biodiesel has a relatively high flash point (150 °C), which makes it less volatile and safer to transport or handle than petroleum diesel (Krawczyk, 1996). It provides lubri­cating properties that can reduce engine wear and ex­tend engine life (Von Wedel, 1999). In brief, these merits of biodiesel make it a good alternative to petroleum­ based fuel and have led to its use in many countries, especially in environmentally sensitive areas.

The most common way to produce biodiesel is by transesterification, which refers to a catalyzed chemical reaction involving vegetable oil and an alcohol to yield fatty acid alkyl esters (i.e., biodiesel) and glycerol (Fig. 1). Triacylglycerols (triglycerides), as the main compo­nent of vegetable oil, consist of three long chain fatty acids esterifies to a glycerol backbone. When triacyl­glycerols react with an alcohol (e.g., methanol), the three fatty acid chains are released from the glycerol skeleton and combine with the alcohol to yield fatty acid alkyl esters (e.g., fatty acid methyl esters or FAME). Glycerol is produced as a by-product. Methanol is the most commonly used alcohol because of its low cost and is the alcohol of choice in the processes developed in this study. In general, a large excess of methanol is used to shift the equilibrium far to the right (Fig. 1).

Transesterification reactions can be alkali-catalyzed, acid-catalyzed or enzyme-catalyzed. The first two types have received the greatest attention and are the focus of this article. As for the enzyme-catalyzed system, it re­quires a much longer reaction time than the other two systems (Nelson et al., 1996; Watanabe et al., 2001). To date it has only been carried out on the laboratory scale and therefore will not be further discussed herein.

At present, the high cost of biodiesel is the major obstacle to its commercialization. Biodiesel usually costs over US$0.5/l, compared to US$0.35/1 for petroleum ­based diesel (Prokop, 2002; Lott, 2002). It is reported that the high cost of biodiesel is mainly due to the cost of virgin vegetable oil (Krawczyk, 1996; Connemann and Fischer, 1998). For example, in the United States, soy­bean oil was sold on average for $0.36/1 in June 2002 (Chemical Market Reporter, 2002). Therefore, it is not surprising that biodiesel produced from pure soybean oil costs much more than petroleum-based diesel. Explor­ing ways to reduce the high cost of biodiesel is of much interest in recent biodiesel research, especially for those methods concentrating on minimizing the raw material cost. The use of waste cooking oil instead of virgin oil to produce biodiesel is an effective way to reduce the raw material cost because it is estimated to be about half the price of virgin oil (Supple et al., 1999). In addition, using waste cooking oil could also help to solve the problem of waste oil disposal (Wiitsee, 1998).

Most current biodiesel research concentrates on the alkali-catalyzed technology carried out on a bench scale and no detailed technological information is available on overall continuous industrial processes in which both reactor and downstream separation units are continuously operated. Information on industrial process sim­ulation and design is also unavailable. Apart from the transcsterification reaction, the actual process of biodiesel production includes many process steps from raw material refining to product separation and purification. Evaluating the technological and economic feasibility of a biodiesel plant involves all operating units, not only one reactor. Therefore, there is a need to design a complete continuous process and assess its performance from the viewpoint of an entire plant. In this article, we aim to carry out process simulation on alkali and acid catalyzed transesterifications and develop continuous process flow sheets to produce biodiesel from virgin vegetable oil or waste cooking oil. A technical assess­ment of each process is also presented. This is an attempt to explore potential alternatives to current bio­diesel production methods, thus contributing to bio­diesel commercialization. In a subsequent article (Zhang et al., submitted for publication), an assessment of the relative economic feasibility of each process is under­taken.

2. Background

2.1. Alkali-catalyzed system

Many studies of alkali-catalyzed transesterification on the laboratory scale have been carried out. A reac­tion temperature near the boiling point of the alcohol (e.g., 60 °C for methanol) and a 6:1 molar ratio of al­cohol to soybean oil were recommended (Freedman et al., 1984; Noureddini and Zhu, 1997). The kinetics of the alkali-catalyzed system was also studied by Freed­man et al (1986), Noureddini and Zhu (1997) and Darnoko and Cheryan (2000). Based on their results, approximately 90 – 98% oil conversion to methyl esters was observed within 90 min. In order to speed up the reaction, Boocock et al. (1998) suggested the addition of tetrahydrofuran (THT) as a co-solvent to minimize mass transfer resistance. After the reaction, different separa­tion techniques s to purify the biodiesel product from the other products were investigated by Karaosmanoglu et al. (1996). In terms of the purity and yield of the biodiesel product, they concluded that the use of hot water washing at 50 °C was the best way to obtain a high purity (99%) and yield (86%) of the biodiesel product.

Apart from the bench-scale research, the alkali-cata­lyzed process for biodiesel production has been applied industrially. A commercial continuous alkali-catalyzed transesterification process to produce methyl esters on the industrial scale under high pressure (90 bar) and at high temperature (240 °C} was demonstrated by Kreutzer (1984). However, high energy consumption, a significant increase in equipment cost and process safety issues related to, for example, high pressure and high temperature could make this process prohibitive. Kra­wczyk (1996) presented a flow diagram for producing biodiesel via transesterification on the industrial scale. The process mainly consisted of a transesterification reactor, a methanol/glycerol distillation column and a methyl ester distillation column. Aside from the flow sheet, no detailed description of the process was provided. A continuous deglycerolization process to produce biodiesel from refined rapeseed oil by alkali­ catalyzed transesterification at ambient pressure and 65-70 °C was introduced by Connemann and Fischer (3998). They noted successful commercial applications of this process in Europe. In this process, a distillation column was also used to separate methanol from bio­diesel and glycerol. The methanol was recycled to the transesterification reactor and multi-stage water wash­ing was employed to purify the biodiesel product. The above industrial manufacturing information on bio­diesel production formed the principle basis for the de­sign of the alkali-catalyzed processes in this study.

One limitation to the alkali-catalyzed process is its sensitivity to the purity of reactants; the alkali-catalyzed system is very sensitive to both water and free fatty acids. The presence of water my cause ester saponifi­cation under alkaline conditions (Liu, 1994; Basu, and Norris, I996}. Also, free fatty acids can react with an alkali catalyst to produce soap and water. Saponifi­cation not only consumes the alkali catalyst, but also the resulting soaps can cause the formation of emulsions. Emulsion formation creates difficulties in downstream recovery and purification of the biodiesel. Thus, dehydrated vegetable oil with less than 0.5 wt. % free fatty acids, an anhydrous alkali catalyst and anhydrous al­cohol are necessary for commercially viable alkali-catalyzed system (Freedman et al., 1984; Jeromin et al., 1987). This requirement is likely to be a significant limitation to the use of waste cooking oil as low-cost feedstock. Usually the level of free fatty acid in waste cooking oil is greater than 2 wt. % (Leppper and Frie­senhagen, 1986; Watanabe et al., 2001). Lepper and Friesenhagen (1986) recommended a pretreatment step to reduce the free fatty acid content via an esterification reaction with methanol in the presence of sulfuric acid catalyst. Glycerin was employed as a liquid entraining agent to purify the refined oil. After such a treatment, the oil phase, having a low level of free fatty acids (less than 0.5 wt. %), was subjected to the alkali-catalyzed transesterification. Such a pretreatment step was applied to the alkali-catalyzed process using waste cooking oil in the present study.

2.2. Acid-catalyzed system

Despite its insensitivity to free fatty acids in the feedstock, acid-catalyzed transesterification has been largely ignored mainly because of its relatively slower reaction rate. Freedman et al. (1984) investigated the transesterification of soybean oil with methanol using 1 wt. % concentrated sulfuric acid (based on oil). They found that at 65° C and a molar ratio of 30:1 methanol to oil, it took 69 h to obtain more than 90% oil con­version to methyl esters. Canakci and Gerpen (1999) studied the effects of the molar ratio of alcohol to soy­bean oil, the reaction temperature, the amount of cata­lyst, and the reaction time on the ester conversion by acid-catalyzed transestcrifcation. Each effect was stud­ied independently of the other effects. They found that increased ester conversions could be obtained at in­creased molar ratios of alcohol to oil, increased reaction temperatures, increased concentrations of sulfuric; acid, and longer reaction times. However, possible interaction of these variables was not investigated and optimal conditions for the acid-catalyzed reaction were not recommended. The kinetics of the acid-catalyzed transe­sterification with butanol were also investigated by Freedman et al. {1986}. They stated that the forward and reverse reaction followed pseudo-first-order and second-order kinetics, respectively. This conclusion of pseudo-first-order forward reaction is consistent with preliminary results in our laboratory {Ripmeester, 1998; McBride, 1999). Since soybean oil and butanol than canola oil and methanol were used in their work, the kinetic information given by Freedman et al. (1986) was not used as the basis of the present study.

In our laboratory, Ripmeester (1998) and McBride (1999) conducted pilot – scale of waste cooking oil with an excess of methanol in the presence of sulfuric acid catalyst at 70° C. A minimum molar ratio of 50:1 methanol to oil and acid concentration of 1.5-3.5 mol % (based on the: reaction mixture) were used. Such a high proportion of methanol was used to promote high equilibrium conversions of oil to esters. Recently, we obtained result at 80° C. The reaction was carried out in a 15L:, stainless steel reactor equipped with a heating jacket, at a 50:1 molar ratio of methanol to oil, pressure from 170-180 kPa and an agitation rate of 400 rpm, Under these conditions a 97 % oil conversion to FAME was reached within 240 min. An empirical first-order model was proposed and a rate constant was calculated. These preliminary results were used for re­actor-sizing in the acid-catalyzed processes of this study. Further kinetic investigations are currently underway.

Instead of water washing, Nye et al. (1983) suggested using hexane as an extraction solvent to purify the me­thyl esters from other substances. This purification method was used in one of the designs of the acid ­catalyzed process in this study.

Studies of the acid-catalyzed system have been very limited in number. No commercial biodiesel plants to date have been reported to use the acid-catalyzed pro­cess. Despite its relatively slow reaction rate, the acid ­catalyzed process offers benefits with respect to its independence from free fatty acid content and the con­sequent absence of a pretreatment step. These advan­tages favor the use of the acid-catalyzed process when using waste cooking oil as the raw material.

3. Process simulation

To assess the commercial feasibilities of the proposed processes, complete process simulations were first carried out. Despite some expected differences between process simulation results and actual process operation, most current simulation software can provide reliable infor­mation on process operation because of their com­prehensive thermodynamic packages, vast component libraries and advanced calculation techniques. The pro­cess simulation software, HYSYS PIant NetVers 2.1.3 developed by Hyprotech Ltd., was used in this research.

The procedures for process simulation mainly involve defining chemical components, selecting a thermody­namic model, determining plant capacity, choosing proper operating units and setting up input conditions (flow rate, temperature, pressure, and other conditions). Information on most components, such as methanol, glycerol, sulfuric acid, sodium hydroxide and water, is available in the HYSYSTM component library. Regarding the vegetable oil feedstock, canola oil was considered as the raw material in either virgin or waste form because it is the major vegetable oil used in Canada. Because oleic acid is the major fatty acid in canola oil (Lawson, 1995), triolein (C57H104O6) was chosen to represent canola oil in the HYSYSTM simulation. Accordingly, methyl oleate (C19H36O2) was taken as the resulting biodiesel product and its properties were available in the HYSYSTM com­ponent library. For those components not available in the library, such as triolein, calcium oxide, calcium sul­fate, phosphoric acid and sodium phosphate, they were defined using "the Hypo Manager" tool in HYSYSTM Detailed procedures for defining each component were presented by Zhang (2002).

Due to the presence of the highly polar components, methanol and glycerol, both the non-random two liquid (NRTL) and universal quasi - chemical (UNIQUAC) thermodynamic/activity models were recommended to predict the activity coefficients of the components in a liquid phase (Hyprotech Ltd., 2000). Detailed descrip­tions of these models were provided by Gess et al. (1991). Some unavailable interaction parameter coeffi­cients, such as those for methanol/methyl-oleate, gly­cerol/methyl-oleate and sulfuric acid with any other component, were estimated using the UNIQAC liquid­ - liquid equilibrium module in HYSYSTM.

The determination of plant capacity was based on the reported availability of waste cooking oil in the United States. Wiltsee (1998) analyzed data on urban waste grease resources in 30 randomly selected metropolitan areas in the United States. He concluded that on aver­age, 9 pounds/person of yellow grease were produced annually in the United States. Assuming this statistic is applicable to Canada, approximately 120,000 tones/year of yellow grease are produced in Canada, 45,000 tones/year in Ontario, and 4000 tones/year in the Ottawa Region. The same estimation method was also applied by (S & T)2 Consulting Co. (2001). Thus, in order to provide a facility to handle regional waste oils, a plant capable of producing 8,000 tones/yr biodiesel was simulated in the current work. This was also the same capacity as the existing continuous biodiesel plant described by Con­nemann and Fischer (1998).

The main processing units include reactors, distilla­tion columns, extraction columns, heat exchangers, pumps and separators. Because detailed information on the kinetics was not available, a simple conversion re­actor model with 97% and 95% oil conversion to FAME was used to describe the acidic and alkaline transeste­rification reactions, respectively. It was assumed that the reactor was a continuous, stirred tank reactor and the fill factor of the reactor (the ratio of reaction to reactor volumes) was set at 0.5. As has been observed in our laboratory, the theoretical reaction intermediates, dia­cylglycerols and monoacylglycerols; exist only in the early stages of the reaction, because of high methanol to oil ratios. Thus it was not appropriate to consider these intermediates in this work.

Multi-stage distillation was used for methanol re­covery as well as purification of both the FAME and glycerin products. Although the boiling point of methanol (65 °C at 1 atm) is much lower than that of FAME (approximately 320 °C at 1 atm) or glycerol (300 °C at 1 atm), simulations suggested that the desired purities of biodiesel and glycerol (greater than 90 wt. 0/0) could not be achieved by a simple flash unit. The ASTM standard for purity of biodiesel product (i.e., 99,65 wt.%) was applied to both the acid and alkali-catalyzed processes in the present study. However, the large dif­ference in the boiling points of the components facili­tates distillation; only five or six theoretical stages in the columns are sufficient to yield high quality biodiesel and glycerin. In our simulations, we assumed a tray effi­ciency of 60 - 70%. Because FAME and glycerol are susceptible to thermal decomposition above 250 and 150 °C, respectively (Newman, 1968; Goodrum, 2002), vac­uum operation for the FAME and glycerin purification was necessary to keep the temperature at suitably low levels. Liquid-liquid extraction was used to separate FAME from glycerol, methanol and catalyst (i.e., water washing column T-301). Detailed sizing calculations of the process equipment were presented by Zhang (2002).

After the input information and operating unit models were set up, the process steady-state simulation was executed by HYSYSTM. Mass and energy balances for each unit, as well as operating conditions, were ob­tained. Pressure drops from heat exchangers and pipe­lines were not considered in this work.

4. Process design

Four different continuous processes were designed and simulated. Two of them were alkali-catalyzed pro­cesses, one using virgin oil (process I) and the other using waste cooking oil (process II). The remaining two (III and IV) were acid-catalyzed processes using waste cooking oil as the raw material. Process flow sheets along with the properties of main streams are presented in Figs. 2-5.

The materials of construction required for the main processing units in each of the four processes are sum­marized in Table 1. Freedman et al. (1986) pointed out that alkali-catalyzed transesterification was less corrosive to process equipment than the acid-catalyzed process. Davis et al. (2000) stated that, when the con­centration of sodium hydroxide is less than 50 wt. %, from ambient temperature to 95 °C carbon steel could be used. Peterson (1993) studied a batch process to produce biodiesel from rapeseed oil using 0.2 wt. % po­tassium hydroxide, in which stainless steel was used for the transesterification reactor. Taking a conservative approach, stainless steel was used for the transesterifi­cation reactor in the designs for the alkali-catalyzed processes in this study. The material of construction of other equipment in the alkali-catalyzed processes was carbon steel. For the acid-catalyzed system, Norden (1973) recommended that stainless steel (type 316) should be used when sulfuric acid concentrations were below 5 wt.% or above 85 wt.% and temperatures were below the boiling point of the sulfuric acid solution. Davis et al. (2000) indicated that stainless steel 316 has an acceptable corrosion rate (less than 0.5 mm/yr) for 5 wt.% sulfuric acid under 100 °C; for a temperature be­tween 50 and 100 °C, stainless steel (alloy 20) has good corrosion-resistance for sulfuric acid less than 60 wt.% or greater than 80 wt.%. These guidelines formed the basis for our choice of material in all the designs.

The use of two different thermodynamic/activity models (NRTL and UNIQUAC) led to some differences in the simulation results. In the following discussion, results from both NRTL and UNIQUAC are provided when there exists a big difference between them. Other­wise, the results shown are based only on the NRTL model. Unless specified, all percentages are expressed as mass percentages and the sizes of all process equipment are described as diameter x height.

4.1. Alkali-catalyzed process using virgin vegetable oil (process I)

4.1.1. Transesterification

A continuous alkali-catalyzed process flow sheet using virgin oil was developed (Fig. 2). The reaction was carried out with a 6:l molar ratio of methanol to oil, 1°/a sodium hydroxide (based on oil), 60 °C and 400 kPa. Fresh methanol (stream 101 at 117 kg/h), recycled methanol (stream 1201 at 111 kg/h) and anhydrous so­dium hydroxide (stream 103 at 10 kg/h) were mixed prior to being pumped into reactor R-101 by pump P­101. Virgin vegetable oil (stream 105) was heated in exchanger E-101 before entering R-101. In R-101, 95% of oil was assumed to be converted to FAME, produc­ing glycerol as a by-product. Stream 106 from the re­actor was introduced to methanol distillation T-201.

4.1.2. Methanol recovery

In T-201, five theoretical stages and a reflux ratio of 2 were used to obtain a good separation between metha­nol and other components. Stream 201 was a pure methanol distillate, containing 94% of the total metha­nol in stream 106. Vacuum distillation was used to keep the bottom temperature under 150 °C. Pure methanol (stream 1201) was mixed with fresh make-up methanol (stream 101B) and then charged back into reactor R-101. Bottom stream 202 was sent to washing column T-301 after being cooled in exchanger E-201 to 60 °C.

4.1.3. Water washing

The purpose of this step was to separate the FAME from the glycerol, methanol and catalyst. Although separation using a gravity settler was proposed by Krawczyk (1996), a complete separation could not be achieved based on our simulation results. Consequently, a water washing column (T-301) with four theoretical stages was used in this study (Connemann and Fischer, 1998). The FAME in stream 203 was separated from the glycerol; methanol and catalyst by adding 11 kg/h water (25 °C). The amounts of unconverted oil, methanol and water in stream 301 A were all less than 6%. All of the glycerol remained in the bottom stream 303 (128 kg/h), which contained 81% glycerol, 8% water, 3% methanol and 9% sodium hydroxide.

The results using the UNIQUAC model were some­what different from the above using the NRTL model. The main components of stream 301 A (1184 kg/h) were FAME (85%) and water (10%). Therefore, the load of T-401 was increased because of the presence of more water in the feed stream 301A. Bottom stream 303 (173 kg/h) contained 60% glycerol, 32°0 water and 6% so­dium hydroxide. However, regardless of which model was used, the simulation results indicated that adding the proper amount of water could lead to almost com­plete separation between the FAME and glycerol phase.

4.1.4. FAME purification

In order to obtain a final biodiesel product adhering to ASTM specifications (greater than 99.6% pure), FAME distillation T-401 with four theoretical stages and a reflux ratio of 2 were used. Stream 301A from T­301 was forwarded to T-401. T-401 was operated under vacuum to keep temperatures low enough to prevent degradation of the FAME. A partial condenser was used to provide easy separation of the FAME from water and methanol in the column overhead. Water and methanol were removed as vent gases (stream 401A). FAME product (99.65% purity) was obtained in stream 401 as a liquid distillate (194 °C and 10 kPa). Uncon­verted oil remained at the bottom of T-401. Since only a small amount of unconverted oil (52 kg/h) was left, it was treated as a waste. When oil conversion in reactor R-101 was low and oil recycling was necessary for waste reduction, a cooler and a pump were required to pump the unconverted oil back to the transesterification re­actor. Superheated high pressure steam was the heating medium for the reboiler .

When the UNIQUAC model rather than NRTL was employed, the load in T-401 increased. Accordingly, the size of T-401 and the energy requirement in­creased. However, the same desired purity of FAME product was obtained using either thermodynamic/ activity model.

4.1.5. Alkali removal

Stream 303 (128 kg/h) was fed to neutralization re­actor R-201 to remove sodium hydroxide by adding phosphoric acid (100% purity). The resulting Na3PO4 was removed in gravity separator X-302. When potas­sium hydroxide is used as an alkali catalyst, the resulting potassium phosphate may be used as a valuable by­product (e.g., fertilizer).

4.1.6. Glycerin purification

After removing the sodium hydroxide, stream 305 contained 85% glycerol. If a glycerin by-product with a higher grade (e.g., 92%) was preferred, this stream would pass to T-501 for further removal of water and methanol by distillation. When the UNIQUAC model was used, stream 305 contained 62% glycerol and was fed to T-501 to obtain 85% or 92% glycerin. Glycerin purification T-501 was designed with four theoretical stages and a reflux ratio of 2. Water and methanol were removed in distillate stream 501. At the bottom, 92% glycerin was obtained as a high quality by-product.

4.1.7. Waste treatment

The compositions of streams 401A, 402 and 501 are listed in Fig. 2. Because of their small flows, these streams were treated as hazardous gas or liquid wastes. However, reusing these streams may be advantageous in the future, especially for larger scale processes. For example, stream 5(?I can be returned to T-301 as a washing solvent instead of fresh water. Recovery of the solid waste stream 306 from X-302 as a possible fertilizer credit is also feasible. Overall, these changes offer potential approaches for reducing waste treatment loads.

4.2. Alkali-catalyzed process using waste cooking oil (process II)

To lower the cost of biodiesel, a continuous alkali­ catalyzed process from waste cooking oil was developed. In comparison to process I, a pretreatment unit, in­cluding esterification of the free fatty acids, glycerin washing and methanol recovery, was added. The pre­treatment unit is shown in Fig. 3 white the remainder of the process is identical to that shown in Fig. 2. The characteristics of the main streams in process II are shown in Fig. 3.

4.2.1. Esterification

The esterification reaction was carried out at 70 °C, 400 kPa and a 6:1 molar ratio of methanol to crude oil (Lepper and Friesenhagen, 1986). The fresh methanol stream 101 (128 kg/h), the recycled methanol stream 1111 (188 kg/h) and the HZSOQ stream 103 (10 kg/h) were mixed before being pumped into esterification re­actor R-100 by pump P-101. The waste cooking oil stream l05A (1050 kg/h), containing 6% free fatty acids, was heated in exchanger E-100 to 60 °C before entering R-100. In R-100, all the free fatty acids were converted to methyl esters. After being cooled to 46 °C, stream 106 was forwarded to glycerin washing column T-100 to remove the sulfuric acid and water.

4.2.2. Glycerin washing

The resulting water and acid catalyst (H2SO4) from R-100 must be removed completely before proceeding to the alkali-catalyzed transesterification. By adding 110 kg/h of glycerin at 25 °C and 200 kPa, all of the re­sulting water was removed from oil stream 110A after three theoretical stages of washing. Stream 110A from T-100 was sent to downstream transesterification unit R-101. On the other hand, stream 110B (336 kg/h) contained 60% unreacted methanol, 33% glycerol, 3% sulfuric acid, 3% oil, 1% water and traces of esters. Recovering most of the methanol in this stream for re­use in R-100 was a logical step, which was realized in methanol recovery column T-101.

4.2.3. Methanol recovery

In T-101, five theoretical stages and a reflux ratio of 5 were used. At 28° C and 20 kPa, 94% of the total methanol fed to the column was recovered in the dis­tillate (i.e., stream 111) at the rate of 188 kg/h. It con­tained 99.94% methanol and 0.06% water and was recycled to R-100. At 70 °C and 30 kPa, bottom stream 112 (147 kg/h) was composed of 75% glycerol, 8% methanol, 7% sulfuric acid, 7% oil and 3% water. Due to the presence of sulfuric acid, this stream was not reused and was treated as waste. Nevertheless, neutralizing the sulfuric acid and then recovering the glycerol is a fea­sible alternative to reduce waste.

Once the refined oil without free fatty acids is ob­tained, the downstream units are identical to those in process I using virgin vegetable oil. Compared to pro­cess I, despite the decrease in raw material cost by using waste oil, the addition of a pretreatment unit to reduce the content of free fatty acids in the feedstock oil in process II would be expected to more than offset these savings.

4.3. Acid-catalyzed process using waste cooking oil (process III)

An acid-catalyzed system is insensitive to any free fatty acids in the oil. Consequently, process III, an acid ­catalyzed continuous process from waste cooking oil (Fig. 4) appears to be a promising alternative to the alkali process. The description of process III concen­trates on the differences from the previous processes I and II.

4.3.1. Transesterification

On the basis of discussions in Section 2.2, the reaction conditions were set to a 50:1 molar ratio of methanol to oil, a 1.3:1 molar ratio of sulfuric acid to waste oil, a reaction temperature of 80 °C and a pressure of 400 kPa.

Fresh methanol (stream 101 at 216 kg/h), recycled methanol (stream 1201 at 1594 kg/h) and sulfuric acid (stream 103 at 150 kg/h) were mixed first and fed to transesterification reactor R-101 by pump P-101. Waste cooking oil (stream 105 at 1030 kg/h) entered R-101 after being heated to 60 °C in exchanger E-101. In R­-101, 97% of the oil was assumed to be converted to FAME after 4 h. Two identical reactors operated in series were used, indicated as R-101A/B in Fig. 4.

4.3.2. Methanol recovery

Because of the large excess of methanol in stream 106, methanol recovery was the first step following the re­action in order to reduce the load in the downstream units. In methanol distillation column T-201, five theo­retical stages, a reflux ratio of 2 and vacuum distillation were employed. As in process I, a 94% methanol re­covery rate was achieved in stream 201 and recycled to R-101. Bottom stream 202 was forwarded to acid re­moval unit R-201.

4.3.3. Acid removal

For acid removal, the design principle was the same as for alkali removal in process I. In reactor R-201, sulfuric acid was completely removed in a neutralization reaction by adding calcium oxide (CaO) to produce CaSO4 and H2O. Calcium oxide was used primarily due to its low-cost relative to other alkali substances. Also the water produced would be absorbed by the resulting CaSO4 to form CaSO4-2H20. However, since absorp­tion of water by CaSO4 is relatively slow, in our current simulations CaSO4 rather than CaSO4.2H2O was con­sidered as a solid waste. A gravity separator, X-201, was employed to remove the CaSO4. The resulting stream 203C (1247 kg/h) consisting of 79% FAME, 9% glycerol, 8% methanol, 2% unconverted oil and 2% water pro­ceeded to water washing column T-301.

In terms of equipment sizing and operating condi­tions, the remaining water washing column (T-301) and purification units (i.e., FAME purification column T­401 and glycerol purification column T-501) were similar to those used for process I.

4.3.4. Other considerations

There are some other methods to increase oil con­version to the esters. Based on our recent experimental results, a 99% oil conversion to FAME was observed after 4 h when a 245:1 molar ratio of methanol to oil and 80 °C were used. A qualified biodiesel product was achieved, as well as the reduction of unconverted oil waste. However, such a huge excess of methanol in the system resulted in a very large increase in the sizes of the reactor, methanol distillation column and other separation units. Accordingly, its impact on economic feasibility of a biodiesel plant was expected to be sig­nificant.

4.4. Acid-catalyzed process using hexane extraction (process IV)

To avoid the formation of emulsions due to water washing, the use of hexane or petroleum ether as a solvent following the procedures of Nye et al. (1983) and McBride (1999), to separate the FAME from other components was proposed in process IV (Fig. 5). The operating conditions for the units from reactor R-101 to methanol distillation T-201 were the same as those in process III. The following discussion pertains to the units downstream of methanol distillation column T­201.

After T-201, the reaction mixture contained metha­nol, FAME, glycerol, sulfuric acid, unconverted oil. When hexane was added and a liquid-liquid extraction was used in simulating hexane extraction of FAME, the results showed incomplete recovery of FAME in hexane. This was due partly to the lack of information in the HYSYS on interaction parameters in such a complex multi-component system and also to the fact that hexane is soluble in anhydrous methanol. To decrease hexane solubility, water was added to the methanol in the ratio 1:10 by volume, resulting a clear-cut separation of hexane/FAME and methanol/water phases (McBride, 1999). In addition, instead of a liquid-liquid extraction unit, component splitters T-301 A and T-301 B were used in simulating the hexane extraction of FAME and the methanol/water washing in process IV. On the basis of our experimental results (McBride, 1999), we assumed that a good separation between the FAME/hexane and glycerol/methanol/water phases was achieved after the addition of hexane and water. Based on amounts of these components in feed streams 203 and 205, 100% of the hexane and the unconverted oil, 99.5% of the FAME, 4% of the methanol and the water, 2% of the sulfuric acid and 1% of the glycerol, were in the upper layer (stream 205A) from T-301A. The lower layer (stream 205B) consisted of the remaining glycerol, methanol, sulfuric acid and water. A second washing with methanol/water (T-301 B) was applied to com­pletely remove the water, glycerol and sulfuric acid from the hexane/FAME layer in stream 205A at room temperature. Detailed descriptions of these separations follow.

4.4.1. Hexane extraction

Based on the methanol volume in stream 203, an equal volume of hexane (0.13 m3/h) and 0.01 m3/h water (vol. ratio of water to methanol was 1:10) were added to T-301 A at 25 °C and 200 kPa. After hexane extraction in T-301A, stream 205A was forwarded to a second washing unit (T-301 B) at 25 °C and 150 kPa. The main components of bottom stream 205B were methanol (27%), glycerol (28%), sulfuric acid (40%) and FAME (1.4%). In T-301 B, 0.14 m3/h methanol-water (80:20 v/v) was added. After T-301 B, neither glycerol nor sulfuric acid remained in the FAME and hexane stream 301A. It was then passed to the downstream FAME distillation column T-401 to remove the hexane. Stream 205B from T-301 A was combined with stream 301 B from T-301 B. At a total flow rate of 492 kg/h, they entered R-201 for sulfuric acid removal by adding calcium oxide, as in process III.

4.4.2. FAME purification

Because most of the methanol remained in the gly­cerol stream after the hexane extraction and second methanol/water washing, T-401 was principally used for distilling the hexane from the FAME. At five theoretical stages and a reflux ratio of 3, vent gases (stream 401A) were discharged from the top of T-401 and recycled to T-301A to reduce the need for fresh solvent (stream 110). Distillate stream 401 was the FAME product (99.65%) and stream 402 from the bottom of T-401 contained any unconverted oil.

4.4.3. Glycerin purification

Stream 303A entered T-501 for a five-theoretical­-stage distillation and a reflux ratio of 2. Glycerin with 85% or 92% purity, depending on the desired degree of purity, could be obtained in stream 502 by different energy requirements. A portion of top stream 50l (112 kg/h) was returned to T-301B as the solvent for the second washing.

The pretreatment unit in process II included esterifi­cation reactor R-100, glycerin washing column T-100 (1 x 10 m) and methanol distillation column T-101 (1 x 12 m). Although R-100 was a small reactor com­pared to transesterification reactor R-101 in all of the processes, the sizes of columns T-100 and T-101 in process II were similar to other columns in all processes (Table 2). In addition, the use of pure glycerin as a washing solvent in T-100 would also offset a credit for selling the glycerin by-product from the transesterifi­cation unit. Moreover, the presence of sulfuric acid as a catalyst required the use of stainless steel materials in R­100, T-100, T-101 and their auxiliary equipment. There was an extra amount of waste in stream 112 (147 kg/h) from T-101 bottom in process II whereas it was absent from the other processes. Altogether, in process II these factors result in an increase in process complexity, with concomitant increases in equipment and operating costs.

4.5.2. Transesterification

The larger amount of methanol used in the acid-cata­lyzed processes III and IV led to increased reaction volumes. For example, the flow rate of effluent from R­101 (stream 106) in process I was 1228 kg/h but was 2990 kg/h in process III where total reactor capacities were 13.7 and 43.6 m3, respectively.

4.5.3. Methanol distillation T-201

For methanol distillation column T-201, its operating loads (i.e., vapor flow rate) and energy requirements in processes III and IV were much higher than those in processes I and II (Table 2). The main reason was be­cause a 50:1 molar ratio of methanol to oil was used in acid-catalyzed processes III and IV whereas only a 6:1 molar ratio was employed in alkali-catalyzed processes I and II. This resulted in larger column sizes and higher heat duties (Table 2). In addition, there was only 9 wt. % methanol in the feed stream of T-201 in processes I and II. Compared to the same stream containing 57 wt. % methanol in processes III and IV, it was more difficult to distill most of the methanol (e.g., 94% methanol recov­ery rate) in alkali-catalyzed processes I and II. There­fore, high vacuum distillation (20/30 kPa) was required in processes I and EI. This showed that more methanols could be recovered with more rigid requirements in the operating conditions. If only 40% of the total methanol in the feed stream was recovered in process I, the op­erating pressure would be at normal pressure 110/120 kPa (top/bottom) with a bottom temperature at 100 °C. However, with a low methanol recovery rate, there would be more methanol entering the waste streams 401A and 501. More fresh make-up methanol (stream 101) would be required as well. As a result, waste dis­posal expenses and reactant costs would increase.

The construction material of T-201 was stainless steel (alloy 20) in processes III and IV whereas it was carbon steel in processes I and II (Table 1). This was because the concentration of sulfuric acid in the bottom of T-201 in processes III and IV was far higher than that of sodium hydroxide in processes I and II. Thus, the cost of ma­terial of construction of this column in processes III and IV would be higher than that in processes I and II.

4.5.4. Washing column T-301

As presented in Table 2, despite the different data resulting from the thermodynamic/activity model used, the operating load of T-301 in each process was similar, based on the same model (e.g., NRTL). Thus, similar column sizes were estimated for all four processes. Nevertheless, two washing columns were required in process IV rather than one column in the other pro­cesses. Because of the presence of sulfuric acid in T­301A/B in process IV, stainless steel was still used as the material of construction whereas carbon steel was suf­ficient in processes I, II and III (Table 1).

4.5.5. FAME purification column T-401

The sizes of FAME purification column T-401 were identical in process I, II and III (Table 2). Most of the methanol was removed in T-201 in process III, which resulted in loads in the downstream units similar to those in processes I and II. In process IV, the addition of hexane/water (110 kg/h) in T-301 A led to an increased load as well as higher energy needs in T-401. Thus, the size of this column was larger in process IV than in the other processes. In all processes, vacuum distillation was necessary to lower the column temperature.


4.5.6. Glycerin purification column T-501

In glycerin purification column T-501, the flow rate of the feed stream to T-501 was 120-160 kg/h in pro­cesses I and II. However, the flow rate of the feed stream was 328 kg/h in process III because of the presence of the large excess of methanol. Although 94% of the total methanol was recovered in T-201, the unrecoverable 6% still played a major role in determining the amount of feed to T-501. For T-501 in process IV, its load and size were even larger than those in process III because of the addition of methanol/water (115 kg/h) as a washing solvent in T-301 B. Vacuum distillation (40/50 kPa) was required in each process to obtain a high quality glycerin by-product. Although T-501 was unnecessary in process I when the NRTL model was used, it was needed when the UNIQUAC model was applied.

Overall, if the pretreatment unit is not taken into consideration, the sizes of the process equipment in al­kali-catalyzed processes I and II are smaller than those in acid-catalyzed processes III and IV. The lowest number of units was in process I in which most of the equipment was made from carbon steel. Process If had the highest number of units with an extra nine pieces compared to process I. These nine pieces of equipment were related to the pretreatment unit. In acid-catalyzed processes III and IV, fewer units were required com­pared to process II but the number of those made from stainless steel was increased, especially in process IV. This represents a potential increase in the cost of con­struction material.

5. Conclusion

For a biodiesel production rate of 8000 tones/year, four flow sheets for continuous alkali- and acid-catalyzed processes (I-IV) using virgin vegetable oil or waste cooking oil as the raw material were designed and sim­ulated. From the technical assessment, all of these pro­cesses proved to be feasible for producing a high quality biodiesel product and a top-grade glycerin by-product under reasonable operating conditions. However, each process had its limitations. The alkali-catalyzed process using virgin oil (process I) was the simplest with the least amount of process equipment but had a higher raw material cost than other processes. Despite the reduced raw material cost in using waste cooking oil (process II), it was the most complex process with the greatest number of equipment pieces because of the addition of a pretreatment unit for free fatty acids removal. The acid ­catalyzed process III using waste cooking oil had less equipment pieces than process II, but the large methanol requirement resulted in more and larger transesterifica­tion reactors, as well as a larger methanol distillation column. Methanol distillation was carried out immedi­ately following transesterification to reduce the load in downstream units in process III but more pieces of equipment made from stainless steel material were neces­sary than in processes I and II. Acid-catalyzed process IV had the same merits and limitations as process III. However, the addition of hexane and methanol/water solvents increased the number of process equipment pieces and sizes of some separation units in process IV. In brief, for process simplicity, the alkali-catalyzed process using virgin vegetable oil (process I) is recom­mended. However, if raw material cost is of concern, the acid-catalyzed process using waste cooking oil (process III) is a relatively simple process and proved to be a competitive alternative to processes I and II.

In general, the feasibility of a plant includes both technological and economic aspects. Thus, aside from assessing the technological feasibility of the different process designs for biodiesel, an economic evaluation of these processes is needed, especially for process I and III. Some differences in the simulation results were found when using the different thermodynamic/activity models NRTL and UNIQUAC. Consideration must be taken of the sensitivity of the results to the thermo­dynamic model used and the significance of model influ­ences on the results. All of these points will be discussed in a subsequent article (Zhang et al., submitted for publication).

Pembuatan Biodiesel dari CPO

Indonesia merupakan negara agraris yang kaya dengan sumber alamnya antara lain : minyak, gas bumi, batu bara, dan sumber alam lainnya, dimana dari sumber daya alam tersebut dapat dihasilkan berupa produk – produk atau bahan kimia yang banyak digunakan sebagai bahan bakar, namun sumber alam ini tidak dapat diperbaharui. Dengan demikian, jumlah sumber daya alam ini semakin lama akan berkurang, karena itu pada saat ini banyak sekali penelitian – penelitian yang dilakukan dengan menggunakan tumbuhan dan lain – lain yang digunakan sebagai bahan bakar alternatif, bahan yang digunakan untuk keperluan farmasi ataupun kosmetik.

Beberapa negara Eropa dan Amerika Serikat juga telah mengembangkan bahan bakar minyak tumbuhan yang telah dikonversi menjadi bentuk methyl ester asam lemak yang disebut dengan biodiesel.

Sebagai negara tropis, Indonesia menghasilkan tanaman – tanaman penghasil minyak nabati yang terpenting dan merupakan bahan baku industri adalah kelapa sawit. Kelapa sawit berpotensi untuk dikembangkan menjadi salah satu bahan bakar diesel atau produk biodiesel.

Penggunaan biodiesel juga dapat mengurangi polusi tanah serta melindungi kelestarian perairan sumber air minum, kelebihan ini ditunjang oleh sifat biodiesel yang dapat teroksigenasi relatif sempurna atau terbakar habis, non toksik, dan dapat terurai secara alami (biodegradable), disamping itu produksi gas hasil pembakarannya yakni karbon dioksida (CO2) dapat dimanfaatkan kembali oleh tumbuhan.

Penggunaan biodiesel juga dapat meningkatkan kualitas udara lokal dengan mereduksi emisi gas berbahaya, seperti karbon monooksida (CO), ozon (O3), nitrogen oksida (NOX), sulfur dioksida (SO2) dan hidrokarbon relatif lainnya, serta asap dan partikel yang dapat terhirup.

Sumber biomass, terutama sekali minyak nabati sudah menarik banyak perhatian sebagai suatu sumber energi alternatif karena dapat diperbaharui, banyak tersedia dan sudah terbukti menjadi bahan bakar yang bersih. Biodiesel bebas dari senyawa sulfur aromatik.

Biodiesel merupakan zat asam yang mengandung gemuk methyl ester. Methyl ester adalah salah satu jenis ester yang mempunyai rumus senyawa RCOOCH3. Biodiesel diperoleh dengan mereaksikan secara kimiawi alkohol dengan minyak tumbuhan, menggunakan NaOH atau KOH sebagai katalis. Proses paling umum dalam memproduksi biodiesel dari minyak tumbuhan adalah transesterifikasi fatty acid glycerol esters menjadi methyl ester dengan menggunakan salah satu katalis.

Hampir semua peneliti mengemukakan bahwa minyak nabati dari ester itu bagus di dalam mesin diesel, dan yang lain mengatakan bahwa kondisi ester melebihi bahan bakar diesel dalam berbagai aspek dari pengoperasian mesin termasuk yang mencakup emisi dan efesiensi panas (Yahya dan Marley, 1994; Wagner et al., 1984). Methyl ester sangat baik menjadi bahan bakar minyak diesel karena pada saat terbakar, methyl ester bersih tanpa disertai emisi sulfur dioksida.

Methyl ester disintesa dengan cara esterifikasi asam lemak dengan alkohol atau transesterifikasi minyak dengan alkohol, dengan menggunakan katalis asam atau basa.

Biodiesel harus disimpan di dalam lingkungan yang tidak terkena matahari secara langsung, bersih dan kering. Kebanyakan bahan bakar saat ini digunakan sebelum enam bulan penyimpanan, sedangkan biodiesel masih bisa digunakan setelah enam bulan disimpan, bahkan biodiesel masih dapat digunakan lagi dalam waktu lebih dari enam bulan, tetapi hal ini tergantung dari komposisi bahan bakar.

Negara yang membutuhkan methyl ester dalam jumlah yang besar sebagai minyak diesel adalah Italia, yang membutuhkan 250.000 ton per tahun. Diperkirakan pada tahun mendatang, konsumsi dunia akan methyl ester akan meningkat termasuk Indonesia.

1.1. Metode Proses

Biodiesel merupakan senyawa mono alkyl ester dari asam lemak rantai panjang yang diturunkan dari sumber lipida yang dapat diperbaharui. Ada beberapa jenis proses pembuatan biodiesel, diantaranya adalah sebagai berikut :

1.3.1. Metode Mikro Elmusi

Metode mikro emulsi merupakan salah satu upaya untuk menurunkan viskositas minyak nabati. Metode ini dilakukan dengan melarutkan minyak nabati ke dalam larutan methanol, ethanol atau 1-buthanol, tetapi menurut hasil penelitian yang telah dilakukan menunjukkan alkohol yang digunakan sebagai pengemulsi cukup besar, sehingga dapat menaikkan volatilitas dan menurunkan titik nyala.

1.3.2. Metode Pirolisis

Pirolisis adalah proses dekomposisi minyak nabati secara termal atau dapat juga menggunakan bantuan katalis untuk memutuskan rantai hidrokarbon. Pemutusan rantai minyak nabati secara katalik dilakukan dengan menggunakan katalis yang biasa digunakan pada pemutusan rantai minyak bumi, yaitu SiO2 atau Al2O3 pada temperatur 450OC. Produknya kemudian difraksionasi untuk menghasilkan biodiesel dan biogasoline. Pada pemutusan rantai katalik, temperature mempengaruhi selektivitas produk. Semakin tinggi temperatur, fraksi ringan yang dihasilkan semakin banyak.

Keuntungan produk biodiesel dari metode ini adalah adanya kemiripan dengan struktur bahan bakar diesel dari minyak bumi, tetapi kelemahan metode ini adalah karena prosesnya tidak boleh terdapat oksigen, maka bahan bakar yang dihasilkan tidak teroksigenasi dan peralatan yang digunakan pada metode ini relatif mahal.

1.3.3. Metode Transesterifikasi

Proses transesterifikasi adalah suatu proses reaksi kimia yang mempunyai sifat yang kuat dan umum dimana alkohol monohydroxy linier bereaksi dengan trigliserida, dimana trigliserida dari zat asam yang mengandung lemak, dimasukkan ke dalam katalisator. Unsur alkohol yang digunakan dalam proses ini adalah methanol dan katalisatornya adalah NaOH. Kadar alkohol dalam proses transesterifikasi adalah penting untuk memutuskan gliserin dengan asam lemak. Reaksi transesterifikasi dengan katalis alkali lebih cepat dan lebih sering digunakan secara komersil dibandingkan dengan katalis asam.

Mekanisme reaksi transesterifikasi dibagi menjadi tiga tahap. Tahap pertama adalah penyerangan ikatan karbonil pada trigliserida oleh anion dari alkohol dan membentuk zat antara tetrahedral. Pada tahap kedua, zat antara tetrahedral bereaksi dengan alkohol dan terbentuk anion dari alkohol. Pada tahap akhir, zat antara tetrahedral mengalami transfer proton sehingga terbentuk ester dan alkohol.

Pada reaksi transesterifikasi yang menggunakan katalis alkali, bilangan asam dari minyak nabati yang digunakan harus kurang dari satu. Jika bilangan asamnya lebih dari satu, maka minyak nabati yang harus dinetralisir terlebih dahulu dengan menambahkan jumlah alkali sehingga basa yang digunakan dapat berfungsi sebagai katalis dan penatralisir asam. Bilangan asam yang tinggi disebabkan oleh adanya kandungan asam lemak bebas pada minyak nabati.

Ada beberapa proses transesterifikasi adalah sebagai berikut :

Proses ini menggunakan unit operasi dua tahap secara batch, tiap tahap terdiri atas tangki reaktor dan tangki pengendapan sehingga sering disebut sistem pencampuran dan pengendapan. Kelebihan proses ini adalah kualitas produk yang didapat cukup baik, tetapi produksi methyl esternya tidak kontinyu.

Ø Proses transesterifikasi kontinyu

Proses ini menggunakan kolom reaktor sentrifugal. Proses ini terdapat dua siklus tertutup, yaitu tertutup alkohol dan siklus tertutup air untuk ekstraksi gliserol dan pemurnian dengan pencucian dari ester.

Ø Proses transesterifikasi Henkel

Proses ini menggunakan reaktor dari tangki pengendapan. Kondisi operasinya pada tekanan 9000 Kpa dan temperatur 240OC. Kelebihan proses ini adalah kualitas methyl ester relatif baik dengan tingkat kemurnian tinggi dan warna minyak yang terang. Kekurangannya adalah konsumsi energi yang besar.

Pada dasarnya, proses transesterifikasi bertujuan untuk menghilangkan kandungan gliserin dalam minyak nabati karena jika dipanaskan, gliserin akan membentuk senyawa akrolein dan terpolimerisasi menjadi senyawa plastis yang agak padat dan proses ini bertujuan juga untuk menurunkan viskositas minyak nabati.

Dari beberapa metode pembuatan biodiesel dari minyak nabati, metode transesterifikasi adalah metode yang sering digunakan karena relatif sederhana tanpa membutuhkan peralatan yang rumit dan juga bahan – bahan yang diperlukan dapat diperoleh dengan mudah. Maka dari itu, perancangan pabrik biodiesel ini memilih proses transesterifikasi.


DASAR PERANCANGAN

2.1. Penjelasan Produk

Melihat sumber daya energi baru, seperti biodiesel menjadi arti penting pada tahun sekarang ini. Biodiesel yang terbuat dari minyak sawit digunakan sebagai pengganti untuk petroleum-based diesel, karena biodiesel adalah sumber daya energi yang dapat diperbahurui dan sumber energi yang ramah energi. Biodiesel atau methyl ester dengan rumus bangunnya RCOOCH3 merupakan senyawa alkyl ester, yang mempunyai sifat fisiknya berbentuk cairan pada suhu kamar dan berwarna kuning.

2.1.1. Produk Utama

Metode yang paling umum untuk menghasilkan biodiesel yang berupa methyl ester adalah dengan metode Transesterify triacylglycerols, dimana minyak dengan alkohol ditambah dengan katalisator. Alkohol yang digunakan adalah methanol. Penggunaan biodiesel pada mesin konvensional mampu mengurangi emisi dari hydrocarbon yang tidak terbakar, CO, sulfat, dan hidrokarbon aromatis polisiklik.

Biodiesel dapat digunakan sebagai bahan bakar murni atau dicampur dengan petroleum dengan persentase tertentu. B20 (campuran 20% volume biodiesel petroleum dengan 80% volume petroleum diesel) telah dibuktikan menguntungkan bagi lingkungan. Sifat fisik biodiesel standar Jerman DIN V 51606 yang paling banyak dijadikan acuan dapat dilihat pada table 2.1.

2.1.2. Produk Samping

Gliserol merupakan produk samping dari pembuatan methyl ester. Nama lain dari gliserol adalah 1,2,3-propational, CH2OH – CHOH – CH2OH, dengan sifat fisik antara lain : berbentuk cairan kental manis jernih, mudah larut dalam air dan alcohol larutannya bersifat netral, hygroscopis, serta tidak mudah larut dalam ether, benzene, chloroform, mudah menguap. Produk pembuatan biodiesel ini bukan gliseril murni tetapi masih berupa crude gliserin dan warnanya belum jernih. Pada suhu kamar (25OC), gliserol ini mempunyai berat jenis sebesar 1,261 dengan PH berkisar antara 6,5 – 7,5.

Kegunaan gliserol sangat luas, antara lain digunakan dalam industri obat, kosmetik, pasta gigi dan lainnya. Sifat fisik gliserol dapat dilihat pada table 2.2.

2.2. Penjelasan Bahan Baku

Pada pembuatan biodiesel ini, bahan baku utama yang digunakan adalah crude palm oil (CPO) dan methanol serta natrium hidroksida (NaOH) sebagai bahan baku pendukung yang berfungsi sebagai katalis.

2.3.1. Crude Palm Oil (CPO)

Kelapa sawit (Elaeis guineensis) di Indonesia dalam tahun 1979 tercatat sebanyak 73 buah perkebunan kelapa sawit dengan luas areal 230.000 Ha. Produksi per Ha nya, diperkirakan produksi kelapa sawit dunia adalah 2,5 juta ton. CPO berasal dari bagian pericarp buah kelapa sawit. Kandungan yang terdapat dalam minyak sawit (CPO) adalah 94% trigliserida, 5% asam lemak bebas (FFA) dan selebihnya zat pengotor dan air. Minyak sawit (CPO) berwarna kuning jingga kemerah – merahan dan agak kental.

Komposisi zat asam yang mengandung lemak dari minyak sawit didominasi oleh palmitic, oleic, linoleic, dan zat asam lemak stearic ditambah sedikit myristic, lauric, linoknic dan cuka capric (Allen dan Watts, 2000). Dari table 2.3 dapat dilihat komposisi CPO dan table 2.4 sifat fisik CPO.

2.3.2. Methanol

Methanol atau methyl alkohol atau sering juga disebut carbinol merupakan larutan polar yang larut dalam air, alkohol, ester dan pelarut organic lainnya. Methanol mempunyai rumus molekul CH3OH adalah alkohol aliphatic sederhana. Reaksinya ditentukan oleh gugus hydroxyl fungsional, sedangkan reaksi terjadi oleh gugus C – O atau O – H.

Penggunaan methanol sebesar 85% digunakan sebagai bahan baku serta bahan pelarut sintetis. Dalam hal ini methanol direaksikan dengan trigliserida akan menghasilkan methyl ester.

Methanol mempunyai sifat fisik sebagai berikut : tidak berwarna, mudah terbakar dan menguap, tidak berbau, mudah larut dalm air, sangat polar, dengan spesifik gravitasi 0,7924 pada 20OC, titik didihnya 64,5OC, titik eku -97,5OC dan flash point 12,2OC.

Keberadaan methanol dalam proses transesterifikasi adalah untuk memutuskan hubungan gliserin dengan zat asam lemak.

2.3. Bahan Penunjang

2.3.1. Natrium Hidroksida (NaOH)

Natrium hidroksida (NaOH) digolongkan dalam basa kuat. Oleh karena itu, NaOH sering digunakan dalam menetralisasi suatu zat. NaOH atau lebih dikenal dengan kaustik soda atau soda api merupakan zat yang larut dalam pelarut air, alkohol, dan juga dalam gliserol. NaOH memiliki dua macam bentuk, yaitu :

· Padatan, biasanya berwarna putih dengan kadar konsentrasi 100%

· Larutan, biasanya memiliki kadar konsentrasi, yaitu : 40%, 50% dan 70%

Adapun fungsi dari NaOH adalah :

· Menetralkan asam

· Sebagai bahan baku pembuatan sabun deterjen

· Memisahkan unsur belerang dari minyak bumi

· Membantu mengurangi zat warna dari kotoran yang berupa getah minyak bumi

2.3.2. Asam Phospat (H3PO4)

Penambahan asam phospat (H3PO4) digunakan pada proses menetralisir NaOH, dimana reaksinya yaitu :

2.4. Kapasitas Produksi

Dengan melihat keadaan pasar methyl ester di Indonesia, menunjukkan bahwa paluang pasar methyl ester dalam negeri masih relatif kecil, namun peluang untuk berkembang juga besar. Dengan melihat perkembangan dan kebutuhan produksi oleochemical yang semakin meningkat. Sedangkan konsumsi di luar negeri cukup besar, terutama untuk kebutuhan minyak diesel.

Kapasitas produksi biodiesel yang dilakukan di pabrik ini, beroperasi pada tahun 2007 adalah 7895,32128 ton/tahun dengan waktu operasi 24 jam penuh setiap hari dengan jumlah hari kerja 330 hari dalam setahun.

2.5. Lokasi Pabrik

Lokasi geografis suatu pabrik merupakan unsur yang sangat penting dalam mendirikan sebuah pabrik, syarat utama suatu pabrik adalah harus ditempatkan sedemikian rupa, sehingga produksi bisa berjalan terus dan distribusi bisa dilakukan secara optimal. Kesalahan dalam pemilihan lokasi pabrik akan menyebabkan kerugian secara ekonomi dan sosial. Beberapa faktor yang harus dipenuhi dalam pemilihan lokasi pabrik yaitu :

A. Faktor Utama

Faktor utama merupakan faktor yang sangat mempengaruhi pemilihan lokasi atau tempat pemilihan pabrik. Adapun faktor utama yang perlu diperhatikan adalah :

· Dekat dengan sumber bahan baku

Bahan baku utama yang digunakan dalam proses ini adalah crude palm oil (CPO), sehingga pemilihan lokasi yang diperlukan yaitu daerah yang harus berdekatan dengan sumber bahan baku tersebut, agar lebih efesien dalam pemenuhan proses produksi.

· Kebijakan pemerintah

Lokasi pabrik disesuaikan dengan kebijakan pemerintah, maksudnya lokasi tersebut masih memungkin atau tidak untuk didirikannya sebuah pabrik.

Pemerintah tingkat pusat maupun daerah mempunyai peranan tertentu dalam menunjang pembangunan industri dalam negeri. Peranan tersebut dapat berupa dukungan, bimbingan, ataupun pemberian keringanan dan fasilitas yang kadangkala berkaitan dengan investasi proyek di daerah – daerah yang telah ditentukan.

B. Faktor Khusus

Faktor khusus merupakan faktor pendukung untuk pemilihan lokasi pabrik, antara lain :

· Transportasi

Lokasi yang dipilih harus mudah dijangkau dari bahan baku.

· Penyediaan tenaga kerja

Tenaga – tenaga kerja yang cukup tersedia dengan baik.

· Utilitas

Utilitas merupakan sarana penunjang yang penting bagi jalannya suatu pabrik, karena bagian ini menyediakan kebutuhan primer pabrik baik dalam proses industri, yaitu :

a. Tersedianya air

b. Tersedianya fasilitas listrik maupun sarana komunikasi

c. Tersedianya bahan bakar

d. Penanganan air buangan atau limbah

Maka berdasarkan itu semua, daerah Jambi sangat sesuai untuk mendirikan pabrik biodiesel dari crude palm oil (CPO), karena daerah Jambi memenuhi syarat paling banyak, terutama dekat dengan pasar bahan baku yaitu crude palm oil (CPO).


DESKRIPSI PROSES

3.1. Pemilihan Proses

Ada beberapa proses untuk menetukan proses yang tepat dan sesuai untuk diterapkan dalam pembuatan biodiesel. Rekasi untuk mengubah minyak menjadi biodiesel yang paling sering digunakan adalah dengan reaksi transesterifikasi. Untuk rekasi ini dapat ditempuh dengan tiga cara yang berbeda untuk menghasilkan biodiesel, yaitu :

1) Transesterifikasi minyak atau lemak dengan methanol dengan menggunakan katalis basa.

2) Transesterifikasi minyak atau lemak dengan methanol dengan menggunakan katalis asam.

3) Konversi minyak menjadi asam lemak dan kemudian methyl ester dengan katalis asam.

Dalam hal ini yang dilakukan adalah dengan menggunakan transesterifikasi minyak dengan methanol menggunakan katalis basa. Ada empat proses teknologi perancangan proses yang disajikan oleh Zhang et el. (2003), yaitu :

1) Proses alkali – catalyzed dari minyak nabati

2) Proses katalisator alkali dari minyak goreng bekas / waste cooking oil (WCO)

3) Proses acid – catalyzed dari minyak goreng bekas / waste cooking oil (WCO)

4) Proses acid – catalyzed dengan menggunakan heksan sebagai suatu pelarut ekstraksi untuk menghindari pembentukan emulsi dari minyak goreng bekas

Proses yang digunakan pada perancangan ini merupakan lisensor dari Zhang et al yaitu teknologi Proses Acid – Catalyzed dari minyak nabati.

3.2. Deskripsi Proses

Campuran sodium hidroksida dan methanol serta minyak dimasukkan ke dalam suatu reaktor transesterifikasi. Setelah reaksi (pada 70OC dan 400 kPa), keluaran yang berisi methyl ester, gliserol, methanol, minyak yang tidak terkonversi dan hidroksida dimasukkan ke dalam destilasi, dimana sebagian besar methanol dari umpan masukkan akan didaur ulang di dalam reaktor. Keluaran bawah kolom destilasi yang berupa methyl ester, gliserol, methanol, minyak tak terkonversi dan hidroksida masuk ke dalam dekanter dengan menggunakan air untuk memisahkan methyl ester dari gliserol, methanol dan sodium hidroksida. Keluaran atas kolom yang berupa methyl ester, minyak tak terkonversi, methanol dan air masuk ke dalam kolom destilasi untuk memisahkan methyl ester dari air dan methanol. Kemurnian methyl ester yang didapat > 99,6%. Keluaran bawah dari kolom dekanter yang berisi gliserol, methanol, sodium hidroksida dan air dimasukkan ke dalam reaktor untuk memisahkan sodium hidroksida dimana di dalam reaktor ditambahkan asam phospat sehingga terbentuknya Na3PO4. kemudian aliran ini masuk ke dalam centrifugal untuk memisahkan Na3PO4. Centrifugal ini berfungsi untuk memisahkan zat cair dalam slurry berdasarkan berat jenis (densitas), karena perbedaan densitas maka Na3PO4 berada pada aliran bawah, sedangkan aliran atas yang berisi glycerol, H2O dan methanol masuk ke dalam destilasi, tujuannya untuk memurnikan gliserin (gliserin furification), dimana gliserin yang dihasilkan dengan tingkat kemurnian 92% yang selanjutnya disimpan di dalam storage tank sebelum dipasarkan.

NERACA MASSA DAN NERACA ENERGI

4.1. NERACA MASSA

4.1.1. Asumsi Umum Neraca Massa

5.1. PERALATAN UTAMA

5.1.2. Mixer – 01

Mixer – 01 berfungsi sebagai tempat menghomogenkan campuran methanol fresh dengan methanol recycle.

5.1.3. Mixer – 02

Mixer – 02 berfungsi sebagai tempat menghomogenkan campuran dari mixer – 01 dengan NaOH.

5.1.4. Reaktor – 01

Reaktor adalah alat yang berfungsi sebagai tempat terjadinya reaksi kimia, yaitu mereaksikan bahan baku CPO dengan methanol dan dengan penambahan katalis NaOH sehingga diperoleh produk methyl ester yang diinginkan

5.1.4.1. Asumsi Perancangan Reaktor

5.1.5. Destilasi – 01

Alat ini berfungsi untuk memurnikan alcohol sesuai dengan yang diinginkan. Kolom ini beroperasi pada tekanan 1 atm.

· Tidak terjadi buih

· Plate spacing 0.45 m

· Floading 80%

· Tipe tray/plate = perforated plate

5.1.6. Settler

Alat ini berfungsi untuk memisahkan produk utama methyl ester dengan produk samping gliserin berdasarkan massa jenis. Tipe setel yang digunakan adalah vertical settler

5.1.7. Destilasi – 02

Alat ini berfungsi untuk memurnikan produk utama methyl ester dari zat lainnya yang terlarut didalamnya. Kolom ini beroperasi pada tekanan 1 atm.

5.1.8. Reaktor – 02

Alat ini berfungsi untuk menetralkan NaOH dimana dalam reactor ini terjadi penambahan H3PO4 sehingga membentuk Na3PO4

5.1.9. Sentrifugal

Alat ini berfungsi untuk memisahkan Na3PO4 hasil reactor – 02 dengan produk samping glycerol. Alat ini untuk memisahkan zat cair berdasarkan berat jenis. Dengan sentrifugal pemisahan cepat dilakukan.

5.1.10. Destilasi – 03

Kolom ini berfungsi untuk memurnikan produk samping glycerol dari zat yang terlarut didalamnya. Kolom ini beroperasi pada tekanan 1 atm.

5.2. PERENCANAAN TATA LETAK

Perencanaan tata letak peralatan dalam pendirian sebuah pabrik kimia merupakan hal yang penting karena bisa mempengaruhi biaya operasi. Perencanaan peralatan ini harus memperhatikan berbagai aspek.

Tujuan utama tata letak pabrik adalah memudahkan proses produksi dan menghemat pemakaian ruang bangunan perancangan dan pemilihan mesin-mesin harus memperhatikan kemudahan pemasangan, pemeliharaan dan perbaikan serta tersedia nya perlengkapan keamanan dan keselamatan kerja disetiap alat yang digunakan.

5.2.1. Faktor Ekonomi

Pemasangan dan perletakan peralatan harus disesuaikan dengan keperluan karena jika tidak sesuai maka akan mempengaruhibiaya investasi dan produksi jika perletakan alat saling berjauhan akan menyebabkan bertambahnya biaya yang harus di keluarkan, mulai biaya konstruksi sampai biaya setelah operasi. Biaya tersebut antara lain adlah pemasangan instralasi pipa, keperluan energi listrik dan biaya produksi.

5.2.2. Faktor Pemeliharaan dan Perbaikan

Pemeliharaan dan perbaikan peralatan sebuah pabrik kimia di perluakan untuk menjaga kondisi alat agar tetap dalam kondisi baik dan tahan lama.

Untuk mempermudahkan pemeliharaan dan perbaikan, maka tata letak peralatan harus sebaik mungkin.

5.2.3. Faktor Keamanan dan Keselamatan

Tata letak peralatan pabrik kimia harus disesuaikan dengan keamana dan keselamatan kerja setiap mesin dan alat-alat proses harus terjangkau oleh unit pemadam kebakaran jika terjadi kebakaran perletakan dan konstruksi alat harus memperhatikan keamanan dan keselamatan kerja setiap karyawan.

Bahan-bahan kimia yang korosif, beracun dan mudah terbakar harus mendapat perhatian yang khusus.

5.3. PERALATAN PENDUKUNG

5.3.1. Storange Tank

Storange Tank berfungsi sebagai tempat penyimpan bahan baku, produk samping glycerol dan produk utama yaitu methyl ester, waktu tinggal untuk masing-masing storange adalah 7 hari.

5.3.2. Reboiler

Reboiler berfungsi untuk menaikan temperature cairan dikolom distilasi bagian bawah (bottom) dan merubah fase cair ke fase uap

5.3.3. Kondesor dan Cooler

Kondesor digunakan untuk merubah fasa uap menjadi fasa cair pada produk atas distilasi. Tipe kondesor yang digunakan adalah shell and tube cooler digunakan untuk mendinginkan/menurunkan temperature bahan tipe cooler yang digunakan adalah double pipe dan shell and tube.

5.3.3.1. Asumsi Perancangan Kondesor dan Cooler

· Kondensasi terjadi secara sempurna

5.3.4. Heater

Heater digunakan untuk memanaskan/menaikan temperature bahan tipe heater yang digunakan adalah

5.3.5. Akumulator

Akumulator adalah alat yang berfungsi untuk menampung cairan sementara produk bagian atas kolom distilasi. Cairan yang keluar dari kondesor ditampung terlebih dahulu kemudian didistribusikan kealiran reflux dan kealiran proses berikutnya, sehingga bahan yang keluar mengalir dengan laju yang stabil.

5.3.6. Pompa

Pompa berfungsi untuk memindahkan fluido cair dari suatu sistem proses kesistem proses lainnya.

5.3.6.1. Asumsi perancangan pompa

· Efisiensi pompa 60%

· Tekanan dititik masukan dan titik keluaran sama

· Tidak terjadi hilang tekanan karena kebocoran pada alat atau pada system perpipaan.

5.3.7. Instrumentasi dan Alat Kendali

Peralatan ini dimaksudkan untuk mengontrol kondisi yang terjadi disetiap peralatan proses, setiap perubahan kondisi operasi baik masukan maupun keluaran dapat langsung diketahui secara otomatis. Pemasangan alat ini dilakukan secara terintegrasi.

5.3.7.1. Pengukur Temperatur

Instrument ini dipasang hampir setiap aliran proses. Alat ini berfungsi untuk mengontrol dan mengendalikan temperature operasi. Peralatan yang harus dilengkapi dengan pengukur temperature antara lain reactor, distilasi, kondensor dan reboiler

5.3.7.2 Pengukur Tekanan

Pengukur tekanan ini digunakan untuk mengontrol dan mengendalikan tekanan disetiap aliran proses.

5.3.7.3. Pengukur Ketinggian (Level Control).

Alat ini digunakan untuk mengontrol ketinggian suatu fluida cair disuatu peralatan proses.

5.3.7.4. Pengukur Laju Alir (Flow Control)

Alat ini berfungsi untuk mengontrol dan mengendalikan laju alir disetiap aliran perpipaan dan peralatan proses.

KESELAMATAN DAN KESEHATAN KERJA

Dalam mendirikan suatu pabrik, keselamatan kerja merupakan salah satu faktor penting yang harus diperhatikan karena akan mempengaruhi kegiatan proses produksi dan kinerja pabrik. Maka dengan adanya keselamatan dan kesehatan kerja ini dapat dilakukan tindakan pencegahan sebelum terjadinya bahaya yang mungkin merugikan baik terhadap pabrik maupun manusia itu sendiri.

Bahaya yang mungkin terjadi pada pabrik Methyl Ester ini dapat ditimbulkan oleh sifat-sifat kimia bahan, pengoperasian peralatan produksi, penggunaan utilitas, dan bahaya yang ditimbulkan oleh kecerobohan manusia itu sendiri.

Bahaya yang ditimbulkan oleh sifat kimia bahan dan penanggulangannya.

Pada pabrik Methyl Ester ini tidak banyak bahan-bahan atau zat-zat yang mempunyai sifat kimia yang berbahaya.

Bahaya-bahaya yang ditimbulkan oleh sifat kimiawi bahan adalah:

1. Iritasi kulit, cacat tubuh yang disebabkan oleh larutan H3PO4, jika larutan ini terkena mata akan merusak mata.

2. Batuk-batuk dan bersin-bersin oleh bau fatty acid

Cara penanggulangannya adalah

1. Menggunakan alat pengaman seperti sarung tangan, sepatu, masker dan helm. pengaman serta menyediakan tempat pembasuh dekat tangki penyimpanan H3PO4.

2. Menggunakan alat-alat control pada tiap alat yang memerlukannya.

3. Menisolasikan alat untuk menjaga kebocoran, menggunakan ventilasi udara.

4. Mengadakan pendidikan dan keterampilan mengenai K3.

Bahaya yang ditimbulkan oleh pengoperasian peralatan produksi dan penanggulangannya

Untuk mencegah terjadinya kecelakaan kerja yang disebabkan oleh peralatan dalam pabrik, pengoperasian peralatan harus dilaksanakan dalam batas-batas yang wajar. Jika pengoperasian yang dilakukan melebihi kapasitasnya, maka akan timbul bahaya-bahaya seperti dibawah ini:

1. Kebakaran yang diakibatkan oleh kondisi operasi alat, seperti reactor dan sebagainya yang tidak sesuai dengan kondisi yang diperbolehkan.

2. Terjadinya tumpahan bahan kimia pada saat memasukan kesuatu alat atau mengeluarkannya sehingga terkena manusia dan mengakibatkan kecelakaan.

Cara penanggulangannya adalah:

1. Pada alat tersebut menggunakan alat control seperti alat control suhu, tekanan, dan melakukan pemeriksaan dan perawatan produksi secara berkala .

2. Menggunakan pelindung mesin seperti lapisan fenalis.

3. Menggunakan system alarm pada setiap unit untuk mendeteksi kinerja alat atau adanya kebocoran, kerusakan dan lain-lain.

4. Penyediaan sumber air hydrant dan kran-kran sumber yang tersebar merata diseluruh kawasan pabrik.

5. Melengkapi setiap bangunan pabrik dengan papan petunjuk, penyelamatan air, bila terjadi kecelakaan dan petunjuk pertolongan pertama bila terjadi keracunan atau kerusakan peralatan.

6. Membuat peralatan umum untuk mencegah kecelakaan pada mesin industri.

Bahaya yang ditimbulkan oleh listrik dan upaya penanggulangannya

Listrik mempunyai peranan penting dalam suatu industri kimia. Namun listrik ini pun dapat membahayakan manusia atau pabrik itu sendiri jika penempatan instralasi listrik tidak sesuai dengan kondisi pabrik.

Bahaya yang bisa ditimbulkan oleh listrik ini adalah:

1. Sengatan listrik pada manusia yang diakibatkan oleh instalasi kabel berarus listrik rusak.

2. Timbul panas yang berlebihan sehingga merusak peralatan yang menyebabkan orang terkena sengatan listrik.

3. Kegagalan peralatan

4. Disambar petir.

Cara pencegahan akibat bahaya listrik adalah:

1. Pemasangan insulasi pada sambungan tombol pengontrol, pengangan alat pengontrol dan sebagainya.

2. Menggunakan sepatu atau alas kaki, sarung tangan yang terbuat dari karet.

3. Memasang interlock system, sehingga apabila peralatan tersebut salah digunakan, listrik akan mati secara otomatis.

4. Membuat tanda bahaya atau safety design, agar setiap orang bias mengetahui bahwa daerah tersebut berbahaya.

5. Sikring (fuse) yaitu alat yang otomatis akan mati secara otomatis bila terjadi over current.

6. Penempatan dan peralatan yang baik terhadap peralatan listrik.

Alat yang digunakan untuk keselamatan listrik.

1. Topi keselamatan yang terbuat dari plastic dan memiliki sifak isolator

2. Sarung tangan karet

3. Pelindung muka dan mata

4. Sepatu keselamatan untuk pekerja listrik

Bahaya yang ditimbulkan oleh kebakaran dan penanggulangannya

Kebakaran yang terjadi akan menyebabkan kerugian yang besar karena bahaya yang ditimbulkan adalah kematian atau cacat dan kerusakan baik pada peralatan maupun karyawan perusahaan

Faktor-faktor yang bisa menimbulkan kebakaran yaitu:

1. Faktor manusia : lalai, ceroboh, prosedur kerja salah, ketidak sengajaan

2. Faktor mesin atau peralatan : bahan yang mudah terbakar, elektrik static, short circuit.

3. Faktor alam : petir, gempa, dan angin

Cara-cara penganggulangan kebakaran adalah:

1. Mobil-mobil pemadam kebakaran yang setiap saat siap dipakai untuk memadamkan.

2. Pelatihan bagi karyawan bagaimana menggunakan peralatan pemadam kebakaran jika keadaan darurat.

3. Menyediakan alat pemadam kebakaran yang memadai

Bahaya yang ditimbulkan oleh manusia dan upaya penanggulangannya.

Beberapa penyebab perbuatan manusia yang dapat menimbulkan bahaya adalah:

1. Kekurangan dalam pengetahuan, keterampilan dan sikap

2. Keletihan dan kebosanan

3. Kerja dan manusia tidak sepadan secara ergonomic

4. Gangguan psikologis

Jika hal-hal tersebut terjadi, ini akan menyebabkan kerugian bagi perusahaan, karyawan maupun masyarakat. Untuk itu maka perlu di tanggulangi dengan hal-hal berikut:

1. Memberikan informasi dan pelatihan (training) kepada para pekerja mengenai hal-hal yang dapat menimbulkan bahaya, cara penanggulangannya, dan cara-cara penyelematan bila terjadi kecelakaan .

2. Memasang tanda-tanda peringatan ditempat-tempat yang dapat menimbulkan bahaya.

3. Pengoperasian peralatan harus sesuai dengan standar operasinya.

4. Pengawasan-pengawasan tentang dipatuhinya ketentuan perundang-undangan yang diwajibkan

Masalah kesehatan dan keselamatan kerja

Masalah kesehatan dan keselamatan kerja bagi karyawan pabrik, pabrik maupun masyarakat adalah suatu hal yang sangat penting untuk diperhatikan karena jika tidak dperhatikan maka akan terjadi hal-hal di bawah ini:

1. Kecelakaan yang total

2. Pencemaran lingkungan

3. Penyakit akibat kerja

Maka dari itu dilakukan upaya untuk menanggulangi itu semua dengan cara :

1. Menyediakan peralatan kebakaran yang lengkap

2. Menyediakan peralatan keselamatan kerja yang lengkap seperti baju pelindung bahan kimia, sarung tangan, helm pengaman, masker, pelindung muka dan telinga

3. Menggunakan alat-alat pengukur suhu dan ventilasi untuk mencegah suhu yang terlalu panas

4. Menyediakan sarana medis berupa klinik yang dilengkapi dengan peralatan yagn diperlukan

Jaminan sosial tenaga kerja

Fasilitas-fasilitas yang disediakan perusahaan untuk mensejahterakan karyawan antara lain:

1. Asrama

Asrama ini terletak didalam lokasi

2. Sarana kesehatan

Sarana kesehatan ini berupa rumah sakit/klinik, apotik

3. Jaminan social

Perusahaan masuk dalam program JAMSOSTEK. Yang mana program ini berupa tunjangan yang deprogramkan sebagai:

STRUKTUR ORGANISASI

9.1. Penetapan Bentuk Struktur Organisasi

Suatu pabrik tidak dapat berjalan dengan baik tanpa dukungan tenaga manajemen yang ahli berpengalaman serta memiliki motivasi dan dedikasi yang tinggi. Tenaga manajemen adalah pengelola factor-faktor produksi yang dikerahkan untuk mencapai berbagai macam sasaran pabrik. Tenaga manajemen ini menciptakan kemampuan pabrik untuk menghasilkan laba, membayar bunga, dan mengembalikan pinjaman yang dipergunakan untuk membangun dan mengoperasikannya.

Pemilihan bentuk perusahaan perusahaan dan organisasi harus dipikirkan, baik dari segi efektifitas, efisiensi kerja ataupun dari segi permodalan, karena maju mundurnya suatu pabrik akan tergantung kepada manajemen.

Pabrik pembuatan Methyl Ester dari bahan baku CPO ini memilih Perseroan Terbatas (PT) sebagai badan usahanya, yang mana pimpinan tertinggi dipegang oleh seorang Direktur Utama yang dalam pelaksanaan tugasnya dibantu oleh 4 orang manajer yaitu:

1. Manajer teknik

2. Manajer produksi

3. Manajer umum

4. Manajer pemasaran

Masing-masing manajer bertanggung jawab kepada Direktur Utama, dan Kepala Bagian atau bawahan bertanggung jawab kepada Manajer

9.1.1. Perincian tugas sesuai jabatan

9.1.1.1. Pemegang saham

Yaitu beberapa orang yang mengumpulkan modal dengan memilik saham dari pabrik. Tugas pemegang saham adalah :

1. Mengangkat dan memberhentikan Dewan Komisaris

2. Mengangkat dan memberhentikan Direksi

3. Mengesahkan hasil usaha, rencana perhitungan laba rugi tahunan

9.1.1.2. Dewan komisaris

Yaitu orang yang mewakili pemilik saham dalam menjalankan perusahaan.

Adapun tugas Dewan Komisaris ini adalah :

1. Menilai dan menyetujui rencana Direksi dalam hal :

- kebijakan umum dan target laba

- lokasi sumber biaya

- pengarahan pemasaran

2. Mengevaluasi pekerjaan dan urusan Direksi

9.1.1.3. Direktur Utama

Direktur utama merupakan pimpinan tertinggi dan penanggung jawab utama dari perusahaan. Adapun tugas Direktur Utama ini adalah :

1. Mempertangungjawabkan pelaksanaan perusahaan terhadap Dewan Komisaris

2. Direktur Utama membawahi Manajer teknik, produksi, umum, dan pemasaran.

9.1.1.3.1 Manajer Teknik

Manajer teknik bertanggung jawab kepada Direktur Utama Manajer teknik ini membawahi beberapa bagian yaitu :

1. Design dan Engineering

Memberikan saran kepada Manajer bila terjadi suatu perbaikan, kerusakan, atau pengembangan pada peralatan proses produksi dan bertanggung jawab dalam menentukan desain yang tepat untuk suatu alat.

2. Utilitas

Bertugas menangani listrik, steam, air, dan pompa

3. Mekanik dan Elektrik

Bertugas menjaga kondisi kerja alat yang digunakan oleh pabrik agar proses produksi dapat berjalan dengan stabil

9.1.1.3.2 Manajer Produksi

Manajer Produksi bertanggung jawab kepada Direktur Utama, dimana Manajer Produksi ini membawahi beberapa bagian, yaitu:

1. Planning Production Control

Mengendalikan rencana-rencana produksi, misalkan mempersiapkan berapa banyak bahan baku yang dibutuhkan selama produksi waktu tertentu, berapa banyak produksi yang diinginkan dalam satu tahun tersebut.

2. Kepala Bagian Proses Produksi

  1. Shift Leader

Bertugas menangani para karyawan yagn bertugas lembur, dimana jadwal kerja karyawan shift terbagi menjadi 3 bagian (shift I,II,III).

  1. Kepala Unit Kontrol

Bertugas dalam hal mengontrol jalannya proses produksi, disertai dengan menggunakan monitor sebagai alat untuk melihat jalannya proses produksi dan jam kerja para karyawan dengan demikian segalanya dapat terkendali.

  1. Kepala Unit Laboratorium

Bertugas menganalisa zat-zat seperti bahan baku dan hasil-hasil produksi.

9.1.1.3.3. Manjer Umum

Manajer umum bertanggung jawab kepada Direktur Utama, dimana Manajer Umum membawahi beberapa bagian:

1. Kepala Bagian Administrasi dan Keuangan

Bertugas sebagai penyediaan dana bagi seluruh kegiatan perusahaan bagi kegiatan yang membutuhkan dana. Misalnya:

a. Modal perusahaan

b. Gaji karyawan

c. Biaya perawatan dan pemeliharaan

d. Biaya proses produksi dan sebagainya

2. Kepala bagian personalia

Menangani masalah-masalah kepegawaian, dimana terdapat :

a. Unit keamanan, keselamatan dan kesehatan kerja

b. Unit perawatan dan pemeliharaan

c. Unit hubungan masyarakat

d. Unit diklat

Dalam tugasnya kepala bagaian personalia membawahi kelompok kerja.

a. Foreman (kepala/mandor)

b. Senior operator

c. Operator

d. Helper Operator

9.1.1.3.4. Manajer pemasaran

Bertugas dalam pengadaan barang-barang keperluan pabrik seperti pembelian bahan baku, penjualan, dan promosi produk. Manajer pemasaran ini bertanggung jawab kepada Direktur Utama.

9.2. Pembagian waktu kerja

Pabrik direncanakan beroperasi 330 hari dalam 1 tahun selama 24 jam/hari. Jam kerja hanya dibagi menjadi 2 kategori, yaitu:

1. Jam kerja non shift

Bekerja selama 6 hari dalam 1 minggu, dimana hari minggu dan hari besar libur. Hari kerjanya yaitu :

a. Senin – Jumat = jam 08.00 - 16.30 WIB

Istirahat = jam 12.00 - 13.30 WIB

b. Jumat = jam 08.00 - 16.30 WIB

Istirahat = jam 11.30 – 13.30 WIB

c. Sabtu = jam 08.00 - 12.00 WIB

2. Jam kerja shift

Untuk kerja shift, bekerja tiap hari selama 24 jam. Waktu shift dibagi menjadi 3 shift yaitu:

a. Shift I = jam 07.00 - 15.00 WIB

b. Shift II = jam 15.00 - 23.00 WIB

c. Shift III = jam 23.00 - 07.00 WIB

9.3. Jaminan Sosial Tenaga Kerja

Untuk meningkatkan produktifitas dan motivasi kerja para karyawan maka perusahaan memberikan suatu kebijakan-kebijakan yaitu suatu jaminan social tenaga kerja berupa :

1. Tunjangan gaji

Tunjangan gaji yang diberikan kepada karyawan bertujuan untuk membantu memenuhi kebutuhan keluarga sehingga kesejahteraan keluarga akan terpenuhi.

2. Tunjangan Hari Tua

Tunjangan ini diberikan kepada karyawan yang telah pension dan telah habis masa tugasnya karena factor lanjut usia dan tidak memungkinkan untuk menjadi tenaga produktif kembali.

3. Jaminan Keamanan, Keselamatan, dan Kesejahteraan Kerja

Jaminan ini diberikan dengan maksud untuk mengantisipasi adanya kecelakaan kerja bagi karyawan apabila terjadi, maka disediakan system pengamanan berupa alat pengaman yang disediakan dan unit keselamatan kerja seperti unit pemadam kebakaran.

ANALISA EKONOMI

Analisa ekonomi bertujuan untuk menganalisa dan melihat apakah suatu pabrik Methyl Ester layak berdiri atau tidak. Dalam analisa ekonomi ini dihitung harga peralatan yang digunakan, harga bahan, harga jual produk utama ataupun produk samping, jumlah tenaga kerja beserta jumlah gaji.

Jika dilihat dari segi ekonomi, suatu pabrik akan dikatakan sehat bilamana dapat memnuhi kewajiban finansial kedalam dan keluar serta dapat mendatangkan keuntungan yang layak bagi perusahaan dan pemiliknya. Kewajiban finansial kedalam ini terdiri dari berbagai macam beban pembiayaan opersi seperti bahan baku, bahan penunjang peralatan, gaji/upah karyawan, penyediaan piutang dagang. sedangkan kewajiban finansial keluar terutama terdiri dari pembayaran pinjaman Bank serta bunga nya.

Dalam menganalisa kelayakan pabrik untuk didirikan dan dapat mendatangkan keuntungan, faktor-faktor yang akan ditinjau adalah :

1. Pengembalian modal tetap yang di investasikan (return on investment)

2. Waktu pengembalian modal (pay out time)

3. Titik impas (break event point)

4. Laju pengembalian (internal rate or return)

Sebelum dilakukan analisa perlu dilakukan penafsiran terhadap beberapa hal sebagai berikut :

1. Penentuan modal investasi total (total capital investment), yang terdiri dari :

a. modal tetap (fixed capital investment)

b. modal kerja (working capital investment)

2. Penentuan biaya produksi total (total production cost) terdiri dari:

a. biaya pembuatan total ( total manufacturing cost)

b. biaya pengeluaran umum (general expenses).

10.1. Total Capital Investment (TCI)

Total capital investment adalah modal investasi yang diperlukan mulai dari perancangan sampai pabrik dapat beroperasi. Modal ini merupakan gabungan dari Fixed Capital Investment dan Working Capital Investment

10.1.1. Fixed Capital Investment (FCI)

Adalah modal yang diperlukan untuk menyediakan manufacture dan fasilitas-fasilitas pabrik, seperti peralatan proses dan semua peralatan pendukungnya. Fixed Capital Investment merupakan penjumlahan dari modal langsung (direct cost) dan modal tak langsung (indirect cost). Modal langsung adalah penjumlahan dari biaya material dan buruh yang diperlukan untuk membangun fasilitas pabrik yang lengkap. Sedangkan modal tidak langsung adalah biaya yang secara tidak langsung berhubungan dengan biaya material dan buruh pada saat konstruksi dan instalasi yang sesungguhnya.

· Bengkel/perawatan, termasuk bengkel listrik, perpipaan, mesin, pelat logam, pengelasan dan perkayuan

· Perlengkapan gedung., termasuk pipa-pipa saluran air (ledeng), ventilas, pembersih debu, AC, penerangan, elevator, telepon, system inter-komunikasi, pegecetan, system penyembur air tambah alarm kebakaran.

g. Yard Improvement, terdiri dari jalan utama, jalan kecil, pagar tambah tempat parker

h. Fasilitas pelayanan

· Utilitas, meliputi steam steam, air, power, refrigerasi, kompresor udara, bahan baker pengolahan limbah.

· Fasilitas Utilitas, terdiri dari toiler plant, incinerator, sumur, river-intake, pengolahan air, cooling water, penampung air, unit listrik, unit refrigerasi, unit pengolahan udara (air plant), penampung bahan baker, unit pengolahan limbah dan pelindung kebakaran.

· Perlengkapan non-proses, terdiri dari perlengkapan kesehatan dan obat-obatan, perlengkapan kendaraan, perlengkapan laboratorium, perlengkapan bengkel, perlengkapan garasi, dan perlengkapan locker.

· Distribusi dan pengepakan, meliputi storage untuk bahan baku dan produk serta peralatan penanganannya, peralatan pengepakan produk dan unit pengangkutan.

i. Tanah, meliputi biaya survey, pembelian dan property

10.1.1.2. Indirect Fixed Capital Investment (IFCI)

a. Engineering dan supervise

Sebagai kompensasi untuk hal-hal yang tidak biasa diperkirakan seperti bencana alam, kecelakaan kerja, perubahan harga, perubahan kecil pada rancangan, kesalahan estimasi, dan sebagainya.

10.1.2. Working Capital Investment

Working Capital Investment adalah modal yang diperlukan untuk operasi pabrik (dalam 1 bulan). Terutama yang diinvestasikan untuk penyediaan bahan baku, biaya perawatan dan perbaikan (barang dan peralatan), perlengkapan keselamatan dan kesehatan kerja (K-3), pajak bumi dan bangunan, serta gaji dan upah karyawan (harian dan tambahan),

10.1.3. Start up

Biaya start up dialokasikan untuk modifikasi peralatan (proses) yagn diperlukan untuk penyesuaian, buruh (pada saat start up, buruh yang diperoleh biasanya lebih banyak), dan ongkos atas hilangnya bahan baku selam proses ini berlangsung

10.2. Total Production Cost (TPC)

Total Production Cost merupakan biaya yang harus dikeluarkan untuk produksi selama satu tahun produksi. Total produk cost terdiri dari manufacturing cost dan general expenses.

10.2.1. Manufacturing Cost (MC)

Manufacturing Cost adalah biaya yang diperlukan proses produksi, terdiri dari Direct Production Cost, Fixed Charges dan Plant Overhead Cost

a. Direct Production Cost

Meliputi bahan baku, utilitas, perawatan dan perbaikan, supply operasi, buruh (operating labor), supervise dan administarsi, biaya laboratorium, patem dan royalty

b. Fixed Charges

Meliputi biaya penyusutan (depresiasi), pajak lokal, dan bunga bank

c. Plant Overhead Cost

Meliputi biaya untuk upah tambahan, pelayanan kesehatan, keselamatan dan perlindungan, cafeteria, laboratorium, fasilitas penyimpanan dan rekreasi.

10.2.2. General Expense (GE)

Terdiri dari biaya administrasi, biaya distribusi dan pemasaran, serta biaya untuk riset dan pengembangan.

10.3. Hasil Analisa Ekonomi

Dari perhitungan analisa ekonomi dan ditinjau dari segi finansial, rencana investasi pabrik pembuatan methyl ester cukup bagus. Profitabilitas dinyatakan dengan melihat berbagai indicator ekonomi dibawah ini :

a. Fixed Capital Investment (FCI)

FCI untuk pabrik ini adalah sebesar Rp. 34.143.35.190

b. Total Capital Investment (TCI)

Total Capital Investment yang harus dikeluarkan sebesar Rp. 44.386.335.750

c. Total Annual Profit (TAP)

Total Annual Profit merupakan keuntungan bersih pabrik sesudah pajak. Total Annual Profit yang diperoleh dalam pabrik Methyl Ester adalah sebesar Rp. 18.496.393.320

d. Rate of Return On Investment (ROI)

Adalah laju pengembalian modal investasi dihitung berdasarkan keuntungan setelah dipotong pajak dan dibagi dengan biaya investasi total. ROI pada pabrik Methyl Ester sebesar 41.67 %

e. Pay Out Time (POT)

Lama waktu pengembalian pinjaman dapat dilihat dari lama pengangsuran atau jangka waktu pengembalian hutang (POT). Lama angsuran menunjukan tahun keberapa seluruh pinjaman beserta bunganya lunas, sedangkan pay out time adalah jangka waktu minimum secara teoritis yang diperlukan untuk pengembalian hutang. Pay out time dihitung berdasarkan hasil ROI terhadap waktu sehingga modal diperkirakan akan kembali dalam waktu 2,4 tahun setelah pabrik beroperasi

f. Break Even Point (BEP)

Merupakan analisa yang bertujuan untuk mengetahui berapa minimal perusahaan harus berproduksi dan menjual produknya agar tidak menderita rugi atau perusahaan tidak memperoleh keuntungan (rugi). BEP pada pabrik pembuatan Methyl Ester sebesar 42,47 %

g. Internal Rate of Return (IRR)

Kemampuan pabrik menghasilkan laba diukur dengan pengembalian atau Internal Rate of Return (IRR). IRR merupakan metode untuk menghitung tingkat suku bunga yang menyamakan nilai sekarang investasi dengan nilai sekarang penerimaan kas bersih dimasa mendatang. Dengan demikian maka perumusan nilai sekarang (Present Value) + nilai tahunan (Annual Value) merupakan dasar perhitungan IRR. Investasi dikatakan menguntungkan jika persentase IRR lebih besar dari suku bunga bank yang diberikan. IRR pada perancangan pabrik Methyl Ester sebesar 53 %.

Dengan pertimbangan berbagai macam factor tersebut diatasdapat disimpulkan bahwa rencana pembangunan pabrik pembuatan Methyl Ester merupakan rencana investasi yang layak.
